Some packaging mistakes become apparent immediately. Others only surface when the print run comes back wrong, when a retailer's artwork review team rejects the submission, or when a product sits on shelf for three months without moving while competitors in the same fixture sell through.

These are the twelve mistakes we see most consistently — and what it actually costs when each one goes wrong.


Mistake 1: Building the Design Before the Formula Is Final

The packaging design must match the actual, finished product — the declared net weight, the Nutrition Facts data, the ingredient list in correct INCI or regulatory format, the exact product name. When brands start the packaging design process before the formula or product specifications are confirmed, they almost always end up redesigning at least part of the label when those details change.

What it costs: A formula change after the back panel is set means at minimum a significant revision round. If the artwork has already been sent to the printer and plates or cylinders have been made, it means tooling costs on top of design time.

The fix: Don't brief the designer until the formula is locked. If timeline pressure makes this difficult, at minimum delay the back panel design (Nutrition Facts, ingredient list, allergen declarations) until the data is confirmed, and design the front panel first.


Mistake 2: Designing Without the Printer's Specification Sheet

Every commercial printer has a specification sheet that defines the exact technical requirements for artwork submitted to them — colour profile, bleed, resolution, file format, safe zone, barcode quiet zone, and more. Designing to general industry standards rather than the specific printer's spec is a reliable way to generate pre-press rejections.

What it costs: A pre-press rejection at minimum delays your timeline by 48–72 hours. Depending on what needs to be fixed, it may require a significant rework of the file. If the rejection reveals a fundamental error (wrong colour profile, wrong bleed, wrong size), the cost is higher.

The fix: Request the printer's artwork specification sheet at the start of the project, not after the design is finished. Share it with your designer before design begins. Everything should be built to that spec from the first file.


Mistake 3: Using the Wrong Colour Profile (RGB Instead of CMYK)

A file created in RGB and submitted to a printer for production is either auto-converted by the printer's system (with no colour management, often producing significantly different colours from what was intended) or rejected outright.

What it costs: Auto-converted RGB files frequently produce muted, dull, or visibly wrong colours in print. A brand colour that looks like a specific deep green on screen may print as an olive or a teal. Discovering this after a print run means either accepting wrong colours or paying for a reprint.

The fix: All packaging artwork must be built and delivered in CMYK. Brand colours must be specified in Pantone and CMYK equivalents, not RGB. If you're receiving files from a designer, verify the colour mode before approval.


Mistake 4: Artwork Without Bleed

Bleed is the 3mm (0.125 inch) extension of background artwork beyond the finished trim edge. Without bleed, the inevitable small variation in cutting position produces a white unprinted edge along one or more sides of the finished packaging.

What it costs: Packaging printed without adequate bleed either shows white edges on the physical product or requires a design adjustment and reprint. This is one of the most common causes of visible print quality problems on first production runs.

The fix: Every element that reaches the edge of the package — background colours, full-bleed images, any element touching the trim edge — must extend 3mm beyond that edge. This must be verified before file delivery, not after printing.


Mistake 5: Fonts That Weren't Outlined

When a print file contains live text (fonts referenced by name rather than converted to paths), the printer's system needs that specific font file installed to render it correctly. If the font isn't available, the system substitutes a default — usually with dramatically different results.

What it costs: Font substitution in printed packaging produces incorrect layouts, misaligned text, missing characters, or the wrong typeface entirely. Discovering font problems after printing is a complete reprint.

The fix: All fonts must be outlined (converted to vector paths) before the print file is created. In Adobe Illustrator, Select All → Type → Create Outlines. Verify that no font names appear in the pre-flight font list before delivery.


Mistake 6: Missing or Incorrectly Formatted Mandatory Text

For regulated product categories — food, supplements, CBD, cosmetics, alcohol — the mandatory text elements are specific in content, format, and placement. Missing an allergen declaration, using the pre-2016 Nutrition Facts format, or omitting the structure/function claim disclaimer when using a health claim are all labelling violations that can result in regulatory action, retailer rejection, or both.

What it costs: A label that needs to be reprinted for a compliance correction costs money in design revision time, new print plates or file fees, and new print production. A product that's recalled or rejected by a retailer's compliance team costs significantly more. A regulatory warning letter from the FDA — which is a public document — costs in brand reputation as well as legal response time.

The fix: Provide your designer with a complete mandatory text list before design begins. For regulated categories, have a compliance professional review the label against regulatory requirements before artwork goes to print. Design revision for compliance is far cheaper before printing than after.


Mistake 7: Barcode Problems

A barcode that doesn't scan is a barcode that fails at retail. The most common barcode problems: wrong barcode type for the retail channel (UPC vs EAN vs GS1 DataBar), barcode printed at below-minimum magnification, barcode placed in the seal area of a flexible pouch, insufficient quiet zone (the blank space around the barcode), or a barcode number obtained from a non-GS1 source that isn't legitimately assigned.

What it costs: A product with a non-scanning barcode cannot be scanned at checkout — a retailer will remove it from shelves until the issue is resolved. An illegitimately assigned barcode number may conflict with another brand's product in the retailer's system. Both create serious distribution problems.

The fix: Obtain UPC/EAN barcodes through GS1 — the only legitimate source. Confirm the correct barcode type for your channel before design begins. Place the barcode outside all seal areas and quiet zones. Test that the barcode scans from a physical proof before committing to a full production run.


Mistake 8: Hierarchy That Fights Itself

On the front panel of packaging, visual hierarchy determines what the buyer sees first, second, and third in the fraction of a second before a purchase decision is made. When multiple elements compete for visual dominance — the logo and product name are the same size, or three different claims are all in bold at similar scale — the buyer's eye doesn't know where to land, and the packaging loses impact.

What it costs: Unclear hierarchy doesn't produce a visible, trackable cost like a file rejection does. Its cost is in conversion rate — products that don't communicate clearly at point-of-purchase sell worse than products that do. This is a hard cost to quantify and easy to overlook, which is why it persists.

The fix: Every front panel should have a clear one-two-three priority: brand first, product name second, hero benefit or differentiator third. Everything else is secondary to these three. A design that looks beautiful at full size on a monitor may look very different at the scale and in the lighting conditions of a retail shelf. Mistake 10: Overlooking the Seal Area on Flexible Packaging

On stand-up pouches and flexible packaging, the heat-sealed margins — typically 10–15mm along the top, sides, and bottom — are off-limits for any important design elements. Artwork, text, or barcodes that fall within the seal area will be distorted, obscured by the seal, or potentially interfere with the seal integrity.

What it costs: Flexible packaging produced with content in the seal area requires either a redesign and reprint, or the client accepts packaging where their logo, product name, or barcode is partially obscured. Neither is acceptable.

The fix: Obtain the exact seal specifications from your pouch manufacturer before the dieline is built. Mark the seal exclusion zones on the dieline and verify that no critical content falls within them before approving the artwork.


Mistake 11: Changing the Design Mid-Project Without Scope Clarity

Packaging design projects have a natural scope — a defined number of SKUs, revision rounds, and deliverables. Mid-project changes that fall outside that scope — adding a new SKU, requesting a direction change after a concept is approved, adding new mandatory text that wasn't in the original brief — aren't covered by the original quote.

What it costs: Scope creep in packaging projects typically adds 25–50% to the project cost and extends the timeline by one to two weeks per significant scope addition. When scope creep happens repeatedly, projects that were quoted at $1,500 arrive at $2,500 or $3,000 and are two months late.

A proof is a test print used to verify colour, layout, and barcode performance before committing to a full production run. Many brands — particularly those managing cost on a first production run — skip the proof to save time and money.

What it costs: A proof costs $50–$300 depending on the print method and supplier. A reprinted production run costs thousands to tens of thousands of pounds or dollars. The proof is the cheapest possible version of the problem.

For premium products, metallic finishes, or products with critical colour requirements, request a press proof on the actual production substrate. A designer who asks a lot of questions before starting work, and surfaces concerns before producing concepts rather than after, is doing exactly this. It's worth paying attention to.
